The Challenge

MetalWorks, a precision metal fabrication company serving aerospace and medical device industries, was drowning in paperwork and struggling with compliance requirements. Their production floor operated on a patchwork of paper travelers, Excel spreadsheets, and manual data entry into their SAP ERP system—often hours or days after events occurred. This created a perfect storm of problems: quality auditors couldn't trace material lots through the production process, operators spent 20% of their time on paperwork instead of making parts, setup times were excessive due to manual work instruction retrieval, and management had zero real-time visibility into production status or OEE (Overall Equipment Effectiveness). The ISO 9001 and AS9100 certifications required for their aerospace customers demanded full traceability, but their existing systems made audits a nightmare of hunting through file cabinets. When quality issues arose, it could take days to identify which customer orders were affected. Our Solution

XCodeIT developed a cloud-native Manufacturing Execution System tailored to MetalWorks' precision manufacturing environment. Built on a modern technology stack with React frontends and .NET Core microservices, the platform provides real-time production tracking, quality management, and seamless SAP integration while eliminating paper entirely from the shop floor.

Implemented touchscreen workstation terminals at every production cell enabling operators to clock in/out of jobs, record quantities, flag quality issues, and access digital work instructions in seconds. SignalR websockets provide instant production updates to dashboards, triggering automated workflows when jobs complete or anomalies occur.
Built a genealogy tracking system that captures every material lot, operator, machine, tool, and process parameter associated with each serial number produced. Barcode scanning at every operation automatically builds the traceability chain, enabling instant lot traceability queries and automated recall notifications in case of quality issues.
Developed robust SAP RFC connectors that synchronize production orders, BOMs, routings, and material master data in real-time. MES production confirmations, material consumption, and quality notifications automatically post to SAP, eliminating double data entry while maintaining the ERP as the single source of truth for planning and financials.
Created a responsive authoring system for work instructions, inspection plans, and quality procedures with support for images, videos, 3D models, and step-by-step checklists. Operators access the correct version automatically based on the part number and revision, with all views and acknowledgments logged for audit compliance.
Implemented automated OEE calculation across all production equipment, tracking availability, performance, and quality metrics in real-time. Structured downtime reason code capture with Pareto analysis helps identify the top loss drivers. Production managers receive daily OEE reports with trend analysis and improvement opportunities.
Built a visual scheduling board with drag-and-drop capabilities, capacity planning, and constraint-based scheduling logic. The system considers machine capabilities, tooling availability, operator certifications, and material availability to suggest optimal production sequences. Schedule changes automatically propagate to shop floor terminals and update operator worklists.
